    Final Check of Materials and Tools

    Prepare two pieces of 2x6 lumber (38×140×1400mm), four pieces of 2x4 lumber (38×89×392mm), two pieces of 2x4 lumber (38×89×1400mm), and forty 65mm coarse-thread screws. Tools: electric screwdriver, saw, measuring tape, carpenter's square, #120/#240 sandpaper, level, two F-clamps, brush, and paint tray.

    Tip

    • Though 40 screws are specified, prepare 50 or more for errors.
    • Home center cutting cost is 30-50 yen per cut, cheaper and more precise than cutting yourself.

    Watch out

    • Though both 2x4 and 2x6 lumber have the same thickness (38mm), widths differ: 89mm and 140mm respectively. Be careful not to buy the wrong size.
    • If you postpone the wood preservative on this outdoor bench, it will swell and warp from rain. Don't forget to prepare it.

    Securing the Workspace

    Secure a flat workspace approximately 1500mm by 1500mm and lay a blue sheet to protect from sawdust. Place a workbench or two saw horses spaced to support long lumber (1400mm) horizontally. Check for power outlets, lighting, and ventilation.

    Tip

    • Avoid outdoor work on windy days. The light apron boards may shift and compromise right angles.
    • Work surface height should be between your waist and navel; too low strains your back.

    Watch out

    • Cutting and sanding indoors scatters wood dust throughout the house. Always work in a well-ventilated garage or outdoors.
    • Using extension cords with multiple adapters reduces voltage, decreasing screwdriver torque. Use a single cord line.

    Marking Lumber

    Use a carpenter's square and 2B pencil to draw cut lines on all lumber pieces: two top boards (1400mm), four legs (392mm), and two aprons (1400mm). Also mark pilot hole positions on the reverse sides. Label lumber as 'Top Board A', 'Top Board B', 'Leg LF/LB/RF/RB', and 'Apron Front/Back' to avoid confusion during assembly.

    Tip

    • Draw lines with pencil; trace over final lines to darken them for visibility.
    • Do not cut legs individually; clamp and cut all four bundled to equalize length.

    • Carpenter's square inside and outside measurements differ by 3mm; always use the outside (scale) measurement.
    • Forgetting to identify lumber causes confusion later. Mark on lumber reverse sides with pencil.

    Cutting Top Boards (2x6 Lumber)

    Cut two pieces of 2x6 lumber to 1200mm length. Skip if using home center cutting. If cutting yourself, saw just outside the waste side of marked line by 0.5mm. Support the board end during cutting to prevent chipping; if working alone, use two saw horses arranged so the cut-off side can drop naturally.

    Tip

    • Saw by pulling (pull cut) rather than pushing.
    • If splinters form on cut edges, lightly sand immediately with #120 sandpaper to reduce workload later.

    Watch out

    • If length shortens by 2-3mm, there's no need to match apron length exactly. Slight difference maintained as long as ends align visually.
    • Burn marks and smoke indicate dull saw blades; replace blade or switch to circular saw.

    Cutting Legs and Apron Boards (2x4 Lumber)

    ≈ 15 min

    Cut four leg pieces to 392mm and two apron pieces to 1200mm lengths from 2x4 lumber. Since leg lengths require precision, clamp all four together and cut at once. Confirm right angles on cut ends using a carpenter's square to prevent wobbling during assembly.

    Tip

    • Clamp all legs bundled and cut once for minimal length deviation.
    • Cut aprons to same length as top boards by using the same guide for cuts.

    • If one leg is short, re-cut all legs to the shortest length to prevent bench wobble.
    • Cutting with the saw blade tilted causes uneven cross sections; maintain proper angle by cutting on pull stroke.

    Sanding All Lumber (#120)

    Sand all surfaces with #120 sandpaper along the grain, including wood faces and all four edges. Sand corners lightly to avoid over-rounding; just a single pass. Pay special attention to cut ends as they tend to be rough. Since seat boards (2x6) will be touched directly, finish to a smooth texture prioritizing comfort.

    Tip

    • Wrap sandpaper around wood blocks to apply even pressure instead of holding sandpaper by hand.
    • Wear dust mask and goggles as sanding produces much sawdust; gloves protect fingertips better than bare hands.

    • Sanding too much in one place causes depressions; sand evenly with consistent strokes.
    • Sanding against the grain raises wood fibers, leaving rough texture; always sand with the grain.

    Finishing Sanding (#240)

    ≈ 15 min

    Finish sand all surfaces with #240 sandpaper, especially top seat surfaces and parts touched by hands (apron edges, leg corners). Remove sanding dust completely with brush or vacuum. Check with bare hands for any snagging or rough spots after sanding.

    Tip

    • Wiping with a dry cloth after #240 sanding also degreases the wood before painting.
    • Do not expose bare wood to sunlight after sanding; proceed immediately to next step to avoid discoloration due to UV light.

    • Remaining dust causes rough texture after painting; vacuum thoroughly.
    • Any snagging on seating surface catches clothing; inspect entire surface with fingertips carefully.

    Drilling Pilot Holes

    ≈ 10 min

    Drill φ3mm pilot holes at screw positions. Each leg and apron joint has two holes; each top board and apron joint has four holes each. Pilot holes prevent wood splitting and improve screw straightness. Use masking tape around drill bit tip to mark drilling depth and prevent through holes.

    Tip

    • Pilot hole diameter about 70-80% of screw shaft diameter (4.2mm shaft means 3mm hole reduces splitting risk).
    • Masking tape depth marker prevents drilling through boards and is easily removed without residue.

    • Screws without pilot holes will split SPF lumber 100%, especially near wood edges.
    • Drilling pilot holes at an angle misaligns screws; drill perpendicular to the surface.

    Assemble One Side Leg Frame Temporarily

    ≈ 15 min

    Assemble a U-shaped frame with two legs (392mm) and one apron (1400mm). Position the apron 20mm below leg bottom (seat height of 430mm minus 38mm top board thickness plus apron top offset). Fix temporarily with F-clamps. Confirm right angle between legs and apron with carpenter's square.

    • Mark pilot hole positions with pencil during temporary assembly to ease locating during permanent fixing.
    • Lift assembled frame slightly after clamping to check for wobble. Movement means right angle not yet set.

    • Mixing up height positions of apron sides causes misalignment with opposite frame; mark pencil lines before assembly.
    • Wood shavings under carpenter's square surface spoil right angle measurement; wipe clean each time.
  10. 10

    Fasten One Side Frame with Screws

    ≈ 10 min

    Fasten apron and legs with two 65mm coarse-thread screws per joint, staggered vertically. Do not remove clamps until all screws are driven. Countersink screw heads 0.5mm below surface for better paint adhesion.

    • Drive screws slightly angled in a slight inverted V to improve withdrawal strength, not perfectly parallel vertically.
    • Set impact driver torque medium, not max, and finish tightening manually with about a quarter turn to avoid overtightening.

    • Over-driving screws weakens wood fibers around screw head.
    • If pilot hole misaligns, remove screw, fill hole with wood filler, and drive screw in new position.
  11. 11

    Assemble Opposite Side Frame

    ≈ 20 min

    Use first frame as a template to assemble the opposite leg frame with identical dimensions. Place frames side by side to confirm apron and leg lengths match before fixing. Align leg grain directions identically so symmetry is preserved with attractive faces outward.

    • Align second frame atop first frame for precise positioning.
    • Orient leg lumber's more attractive grain sides outward.

    • Differing apron heights cause uneven top board tilt; compare both frames before assembly.
    • Forgetting to symmetrically arrange screw positions on second frame impairs appearance.
  12. 12

    Preparation for Joining Left and Right Frames

    Stand both frames parallel spaced 350mm apart (bench depth). Position second apron (1400mm) horizontally between legs, clamp temporarily. Measure diagonal distances with tape measure to confirm both diagonals equal. Differences within 5mm are acceptable; more indicates frame distortion.

    • Diagonal measurement is fundamental for squaring all box-shaped assemblies.
    • 350mm spacing matches top board depth; measure all four spacing points.

    • Difference in diagonals over 5mm leads to parallelogram-shaped bench; loosen clamps and adjust.
    • Uneven floor causes distortion even in temporary assembly; wherever possible work on a level surface.

    Fasten Second Apron with Screws

    After confirming diagonal equality, fasten second apron to legs with 65mm coarse-thread screws, two per joint. Fix all four screws on one side first, then the other to avoid distortion. Re-measure diagonals after fastening to confirm squareness.

    • Use #2 Phillips bit for impact driver to avoid cam-out and screw head stripping.

  14. 14

    Check Level of Leg Frames

    Place assembled leg frames on floor; use a level on the top surface to check level from front, back, sides, and diagonally. For wobbling legs, insert thin shims under the feet or evenly sand longer legs by 2-3mm to level.

    • Smartphone level apps may substitute, but a 300mm carpenter's level is much faster.

    • When sanding legs, proceed 1mm at a time and recheck to avoid over-shortening.
  15. 15

    Place and Temporarily Fix Top Boards

    ≈ 10 min

    Place two 1400mm top boards on leg frames with a 5mm gap between boards for drainage and expansion. Overhang front and back edges evenly over frames. Use 5mm spacers (coins or wood pieces) and clamp to temporarily fix position.

    • 5mm spacers can be made by stacking 100-yen (1.85mm each) or 500-yen coins (2mm each).
    • Once top board front sides are decided, mark 'Front' with masking tape to avoid confusion.

    • Butting boards tightly traps rainwater causing rot; maintain at least 5mm spacing.
    • Arrange wood grain directions of both boards uniformly to prevent warping in different directions.
  16. 16

    Drill Pilot Holes and Fix Top Boards

    ≈ 15 min

    Drill φ3mm pilot holes at joining points between top boards and aprons. Fix each board with four 65mm coarse-thread screws: two each on front and back aprons, totaling eight screws. Position screws centered on aprons and at least 20mm from board edges. Sink screw heads flush or 0.5mm below surface.

    • Avoid screwing in seating center to prevent catching clothing; limit screws directly over aprons only.

    Final Level and Distortion Check

    With top boards fixed, check for levelness and wobble using a level. Sit on the bench to test for creaking or instability. If wobbly, sand leg ends or use furniture pads to adjust.

  • 屋外で 3 年は持たせたいなら、ウリンかイペにしたい設計ですね

    屋外用にするならステンレスビス推奨。普通の鉄ビスはすぐ錆びるので
