    Final Check of Materials and Tools

    Prepare two 2x6 lumber boards (38×140×1000mm), four 2x4 lumber legs (38×89×392mm), two 2x4 lumber apron boards (38×89×1000mm), and forty 65mm coarse-thread screws. Tools include electric driver, saw, measuring tape, carpenter's square, #120 and #240 sandpaper, level, two F-type clamps, brush, and paint tray. Stainless steel screws are recommended for outdoor installation.

    Tip

    • Prepare 50 screws (1.25 times the specified amount) as extras in case of mistakes.
    • For outdoor use, select stainless steel coarse-thread screws as iron will rust within a year.

    Watch out

    • Though both 2x4 and 2x6 have the same thickness of 38mm, their widths differ at 89mm and 140mm respectively; confirm at checkout.
    • To transport 1500mm lumber, a minivan or larger vehicle is necessary; compact cars cannot accommodate the length.

    Securing the Workspace

    Ensure a flat area of about 1800mm by 1500mm and spread a blue tarp. To support 1500mm lumber horizontally, set up two saw horses side by side or use a sufficiently long workbench. For outdoor work, choose a day with little wind.

    • The balcony bench is designed for outdoor placement; assembling outdoors reduces transport effort.

    Watch out

    • Using a workbench shorter than 1500mm causes lumber to sag and reduces precision; always support both ends, using two saw horses if needed.

    Marking the Materials

    Using a carpenter's square and a 2B pencil, mark cut lines and pilot hole positions on all materials: two top boards at 1000mm, four legs at 412mm, and two apron boards at 1000mm. Label the backside of the materials as 'Top Board A/B', 'Leg LF/LB/RF/RB', and 'Front/Back Apron Board' to reduce assembly confusion.

    Tip

    • Clamp all four legs together and mark lines in one shot to ensure equal lengths.

    • There is a 3mm difference between the inner and outer edges of a carpenter's square; standardize on using the outer edge (scale side) for all measurements.

    Cutting the Long Materials

    ≈ 25 min

    Cut two 2x6 boards at 1500mm, two 2x4 boards at 1500mm, and four legs at 412mm. Using a home center cutting service provides better precision and saves time. If cutting yourself, cut with a backstroke saw and cut 0.5mm outside the pencil line on the waste side.

    Tip

    • Cutting 1500mm lumber yourself is physically demanding; home center cutting (30-50 yen per cut) is recommended.
    • Clamp the four legs together and cut simultaneously for consistent lengths.

    • If the cut-off side is not supported on a saw horse, the cut edge can chip; always support both ends.
    • If even one leg is shorter, the bench will wobble; ensure all four legs are exactly the same length.

    Sanding (#120 to #240)

    ≈ 30 min

    Sand all materials sequentially with #120 grit then #240 grit sandpaper. Pay special attention to the top board surface (seat) and end grain as fibers tend to raise there. Vacuum wood dust after sanding.

    Tip

    • Wrap sandpaper around a wooden block for uniform sanding rather than holding it by hand.
    • Sand along the grain direction; sanding against the grain causes roughness.

    Watch out

    • Rounding corners too much looks unattractive; limit to a 'one stroke' smooth pass.
    • Skipping #120 and starting with #240 will not remove roughness properly; always follow the grit order.

    Preparing Pilot Holes

    Drill 3mm diameter pilot holes at two positions each for leg-to-apron joints, and four positions each for top board-to-apron joints. Use masking tape on the drill bit to mark depth and prevent through-holes.

    Tip

    • A 3mm pilot hole is about 70% of the 65mm coarse-thread screw shaft diameter (4.2mm), ideal to prevent wood splitting.

    Watch out

    • Without pilot holes, cedar and SPF lumber will surely split, especially near edges.

    Temporary Assembly of One Side Leg Frame

    ≈ 15 min

    Assemble a U-shaped frame using two legs (412mm) and one apron board (1000mm). Clamp temporarily with F-type clamps. Position the apron board at 430mm seat height minus 38mm top board thickness. Check right angle with a carpenter's square.

    Tip

    • After temporary assembly, mark the joint surfaces with pencil to avoid confusion during permanent assembly.

    Watch out

    • Fixing the frame with incorrect right angles will deform the frame into a diamond shape; always verify right angle with carpenter's square.

    Screw Fastening One Side Leg Frame

    ≈ 10 min

    Secure the apron board and legs with 65mm coarse-thread screws. Use two screws vertically offset per joint. Countersink screw heads flush or 0.5mm below surface.

    Tip

    • Screws set in a slight outward V pattern increase pull-out strength.

    Watch out

    • If a screw is driven in at an angle, remove it, fill the hole with wood filler, and install a screw in a different position.

    Assembling the Opposite Side Frame

    Using the first frame as a template, assemble the opposite frame with the same dimensions. Place both frames side by side and check apron heights and leg lengths match before fastening.

    • Use the first frame as a template and stack the second frame on top for accurate positioning.

    • Asymmetrical left and right frames cause the top board to be crooked; compare both side by side to confirm.
  10. 10

    Connecting the Left and Right Frames

    Set the two frames parallel 400mm apart (depth), and fit the second apron board (1000mm) between legs, clamping temporarily. Measure both diagonals with a measuring tape; ensure difference is within 5mm before screwing.

    • Measuring diagonals is a fundamental practice for assembling box structures; always measure both diagonals.

    Watch out

    • If diagonal difference exceeds 5mm, frame becomes a parallelogram; loosen clamps and readjust.
    • Screwing both sides simultaneously causes distortion; fully screw one side before the other.

    Checking Leg Frame Level

    Place the assembled leg frame on the floor, and check the level on all four sides with a level. If wobbling occurs, shave the longer legs by 1mm increments to equalize.

    Placing the Top Boards

    Align two 1000mm top boards on the frame, inserting 5mm spacers (coins are acceptable) between them to maintain a gap. Ensure overhangs at front and back edges are evenly distributed.

    • A 500 yen coin is about 2mm thick; stacking 2.5 coins makes a 5mm spacer.

    Watch out

    • Placing top boards tightly closed traps rainwater causing decay; ensure at least a 5mm gap for outdoor use.

    Fastening the Top Boards

    Drill 3mm pilot holes at the joint areas between top boards and aprons, and secure with 65mm coarse-thread screws. Use four screws per top board (two each on front and back aprons), totaling eight screws. Countersink screw heads flush to 0.5mm below surface.

    Tip

    • Avoid screwing in the top board center area to prevent catching on clothing; limit screws to directly above aprons.

    Watch out

    • Protruding screw heads can cause injury; if overdriven, remove and drill new holes.
    • Do not place screws within 20mm of board edges to prevent splitting.

    Final Check of Level and Distortion

    After fastening the top boards, recheck level with the level tool and confirm no creaks or wobbling. Sit on the bench and if instability occurs, tighten screws at joints additionally.

  15. 15

    Cleaning Before Painting

    Clean the entire bench thoroughly using a vacuum and a tightly wrung cloth to remove all wood dust and oil. Fill noticeable screw head dents with wood filler and smooth with #240 sandpaper.

    First Coat of Wood Preservative

  17. 17

    Second Coat of Wood Preservative

    ≈ 30 min

    After 24 hours drying of the first coat, apply a second coat. Two coats are necessary to achieve preservative effect. Pay special attention to the seat surface. After application, allow complete drying for at least another 24 hours before handling.

    Installation and Level Final Confirmation

    After complete drying of coatings (48 hours), place the bench at the installation site. If placing on grass or soil, elevate legs on bricks or blocks to reduce decay. Use a level for final check and adjust wobbling with leg pads if necessary.

    Completion and Maintenance Record

    Perform a final appearance check of the completed balcony bench. For outdoor use, annually lightly sand with #240 grit and repaint with the same preservative to extend lifespan beyond 10 years. Record maintenance date and preservative name in pencil under the legs.
