    Final check of parts and tools

    ≈ 15 min

    Prepare two pieces of 2x6 lumber (38×140×1800mm), four legs of 2x4 lumber (38×89×412mm), two apron boards of 2x4 lumber (38×89×1800mm), and 40 pieces of 65mm coarse-thread screws. Tools include electric driver, saw, tape measure, carpenter's square, #120 and #240 sandpaper, level, two F-clamps, brush and paint tray. Stainless steel screws are recommended for outdoor installation.

    Tip

    • Prepare 50 screws (1.25 times the specified amount) to allow for mistakes.
    • Choose stainless steel coarse-thread screws for outdoor use as iron screws will rust within a year.

    Watch out

    • 2x4 and 2x6 lumber have the same thickness (38mm) but different widths (89mm and 140mm); confirm at checkout.
    • A vehicle with a minimum size of a minivan is needed to transport 1500mm long lumber. Kei cars cannot accommodate it.

    Securing the workspace

    Secure a flat area approximately 1800mm by 1500mm and lay a blue tarp. Use two saw horses arranged side by side or a long workbench to support the 1500mm lumber horizontally. Choose a day with little wind for outdoor work.

    Tip

    • The park-style bench is designed for outdoor installation. Assembling it outdoors reduces transportation effort.

    Watch out

    • If the workbench is shorter than 1500mm, the lumber will bend causing inaccuracy. Support both ends with two saw horses.

    Marking the lumber

    ≈ 15 min

    Use the carpenter's square and 2B pencil to mark cut lines and pilot hole positions on all lumber. Two top boards (1800mm), four legs (412mm), two apron boards (1800mm). Write 'Top Board A/B', 'Leg LF/LB/RF/RB', 'Apron Front/Rear' on the back side of components to minimize confusion during assembly.

    Tip

    • Bundle the four legs together with clamps and mark lines in a single pass to ensure length consistency.

    Watch out

    • The carpenter's square has a 3mm difference between inside and outside measurements; consistently use the outside (scale side) on all lumber.

    Cutting the lumber

    ≈ 25 min

    Cut two pieces of 2x6 lumber to 1500mm, two 2x4 lumber to 1500mm, and four legs to 412mm. Using the home center cutting service is advantageous for accuracy and time-saving. If cutting yourself, use a pull saw and cut 0.5mm outside the pencil line towards the waste side.

    Tip

    • Cutting 1500mm lumber yourself is physically demanding. Using the home center cutting service (30-50 yen per cut) is recommended.
    • Cut the four legs bundled together to maintain equal length.

    Watch out

    • Without support under the waste side, the cut edge of long lumber may chip. Always support both ends.
    • If even one leg is shorter, the bench will wobble. Ensure all four legs are the same length.
  5. 5

    Sanding (#120 then #240)

    ≈ 30 min

    Sand all lumber starting with #120 grit sandpaper followed by #240 grit. Pay particular attention to the top board surface (seat), and round edges carefully as fibers tend to lift. Vacuum wood dust after sanding.

    Tip

    • Wrapping sandpaper around a piece of wood provides more uniform sanding than holding sandpaper alone.
    • Sand along the grain; sanding against the grain results in roughness.

    Watch out

    • Rounding corners excessively detracts from appearance; limit to a light stroke.
    • Starting sanding with #240 grit without #120 grit will not remove roughness. Follow the order strictly.

    Preparation of pilot holes

    ≈ 15 min

    Drill 3mm pilot holes at two joining points between legs and apron boards and four joining points between top boards and apron boards. Use masking tape on the drill bit to mark depth and prevent drilling through.

    Tip

    • 3mm pilot hole is about 70% the diameter of a 65mm coarse-thread screw (4.2mm shaft), optimal for preventing wood splits.

    Watch out

    • Without pilot holes, cedar and SPF lumber will crack 100% of the time, especially near board ends.

    Temporary assembly of one side leg frame

    ≈ 15 min

    Assemble a U-shaped frame with two legs (412mm) and one apron board (1800mm), temporarily fixing with F-clamps. Position the apron height at 450mm seat height minus 38mm top board thickness. Confirm right angles with a carpenter's square.

    Tip

    • Once temporarily assembled and position decided, mark the joint with pencil to avoid confusion during final assembly.

    Watch out

    • If fixed with incorrect right angles, the frame becomes a rhombus shape. Always confirm with carpenter's square.
  8. 8

    Screwing one side leg frame

    ≈ 10 min

    Fix apron boards and legs using 65mm coarse-thread screws. Use two screws per joint staggered vertically. Screw heads should be flush or countersunk about 0.5mm.

    Tip

    • Drive the two screws slightly angled outward (reverse V shape) to increase pull-out strength.

    Watch out

    • If screws are driven at an angle, remove them, fill holes with wood filler, and re-screw in a different position.

    Assembly of the opposite leg frame

    Using the first frame as a template, assemble the second leg frame to the same dimensions. Place both side by side and confirm apron position and leg length match before final fixing.

    Tip

    • Use the first frame as a template and stack the second on top to align for accuracy.

    Watch out

    • If left and right frames are asymmetrical, the top boards will be skewed. Confirm by placing side by side.
  10. 10

    Connecting the left and right frames

    ≈ 15 min

    Stand the two frames parallel at 400mm depth and lay the second apron board (1800mm) between the legs, temporarily fixing with clamps. Measure both diagonal lengths with a tape measure and ensure the difference is within 5mm before screwing.

    Tip

    • Measuring diagonals is a fundamental check not only for benches but for all box-like assemblages. Always measure both diagonals.

    Watch out

    • If diagonal difference exceeds 5mm, the frame is a parallelogram; loosen clamps and readjust.
    • Screwing both sides simultaneously causes distortion. Fully screw one side first, then the other.

    Level check of leg frame

    ≈ 10 min

    Place the assembled leg frame on the floor and use the level to check all four sides for horizontality. If there is wobbling, shave the longer legs by 1mm increments until even.

    Tip

    • The floor itself might be uneven; check at a different place if necessary.

    Watch out

    • Excessive shaving shortens legs; shave 1mm then check repeatedly.

    Placement of the top boards

    ≈ 10 min

    Place two 1800mm top boards on the frame with a 5mm spacer (e.g., coin) between them to provide a gap. Ensure the front and rear overhang (board extending beyond the frame) is even on both ends.

    Tip

    • A 500 yen coin is about 2mm thick; stacking 2.5 coins makes approximately a 5mm spacer.

    Watch out

    • Closing the top boards together traps rainwater causing rot. Ensure at least 5mm spacing for outdoor use.
  13. 13

    Fixing the top boards

    ≈ 15 min

    Drill 3mm pilot holes at the joint of top boards and apron boards, then drive 65mm coarse-thread screws. Attach 4 screws per board (2 front, 2 rear), 8 screws total for two boards. Keep screw heads flush to slightly countersunk (up to 0.5mm).

    Tip

    • Avoid screwing in the center of top boards to prevent clothes snagging; limit screws directly above apron boards.

    Watch out

    • Protruding screw heads can scratch skin; if overdriven, remove and reposition.
    • Do not drive screws within 20mm from board edges; wood may split.

    Re-checking overall level and distortions

    ≈ 10 min

    After fixing top boards, use level to check again for any misalignment or wobbling. Sit on the bench to detect looseness and tighten screws at joints as needed.

    Tip

    • Body weight reveals distortions not visible when empty. Always perform a seated test.

    • Creaking sounds indicate looseness at joints; do not ignore and tighten screws as needed.
  15. 15

    Cleaning before coating

    ≈ 10 min

    Clean the entire bench thoroughly with a vacuum and a tightly wrung cloth to remove all wood dust and oils. If screw head indentations are noticeable, fill with wood filler and smooth with #240 sandpaper.

    • Pre-coating cleaning has about 80% impact on finish quality. Be thorough.

    Watch out

    • Applying coating with dust remaining results in rough uneven finish. Use vacuum and cloth for complete removal.

    First application of wood preservative

    ≈ 30 min

    Apply wood preservative (e.g., Xyladecor) evenly over all surfaces with a brush. Apply thinly to allow absorption on the first coat. Paint along the wood grain and dry in a shaded, low-wind area.

    • A 50mm wide brush is convenient for bench-sized work.

    Watch out

    • Direct sunlight causes surface drying but middle remains wet; dry in shade.
  17. 17

    Second application of wood preservative

    ≈ 30 min

    After 24 hours drying of the first coat, apply a second coat. Two coats are necessary for effective protection. Pay extra attention to seat surfaces. After application, avoid contact until fully dry (another 24 hours).

    Tip

    • For the second coat, apply evenly with a focus on covering, but avoid excessive thickness.

    Watch out

    • Rain before drying can wash away the coating. Check weather forecast before application.
  18. 18

    Installation and final level check

    ≈ 15 min

    After 48 hours drying, place the bench at the installation site. When placing on grass or soil, elevate legs with bricks or blocks to reduce rot. Use a level for final horizontal check and adjust wobbling with leg pads.

    Tip

    • Placing directly on grass keeps legs moist; elevating with blocks is standard for outdoor DIY.

    • Sitting immediately after completion may stain clothes with wet coating. Wait at least 48 hours for full drying.
  19. 19

    Completion and maintenance record

    ≈ 10 min

    Perform final visual inspection of the completed park-style bench. For outdoor use, once yearly lightly sand with #240 grit and reapply the same preservative to extend the bench life beyond 10 years. Record maintenance date and coating type in pencil on the bottom of legs.
